My Fitbit is inconsistent with how it measures days of exercise. For example yesterday walked 30,000 steps with 400 Zone minutes and it wasn't registered as a day of exercise. On previous days 6,000- steps has been enough for it to be ticked as a day of exercise. Any ideas?

For a day to be tracked as an Exercise day in the Fitbit app, you have manually track a workout using the Exercise app on your Charge 6 or your Charge 6 has to detect that you are doing a workout based on sustained activity for more than 15 minutes (default time).
That said, it is surprising that the day that you walked 30K steps and earned 400 minutes wasn't enough for your Charge 6 to track at least part of your activity as an Exercise.
Personally, I manually track my workouts and don't rely on the Auto-detect feature. This way, I know that my activity is tracked as a workout and I get credit for an Exercise day.

You can let the Charge 6 track your exercise, but for a day to show as having an exercise, an exercise needs to be recorded.
